Where to buy a custom cap, where I can put a custom image on the WHOLE thing?

    You will need to find a company that makes hats from scratch - right from sewing the pieces together. I am a commercial embroiderer and that is the only way that I'm aware of. It will be very expensive! What happens then is that they have to plan your design, digitize it, sew it onto the pieces and then stitch the hat together. I think the easiest thing to do is to find someone who can do hand embroidery for you. Even then, they may have limitations about doing the visor.

Probably not - have you ever seen such a thing on the street? Basically you would have to provide 4 major sections, maybe 5 - 2 sides, front, top, maybe back and match the pattern of the seams. Are you planning on sending a single picture and saying "Hey, cut this up as you have to and put the pieces on a cap?" Pictures are flat and caps are not.
